Project Background & Manufacturing Challenge

For the “Road Trip” project, the publisher required a manufacturing partner capable of handling comprehensive custom board game manufacturing.

The client needed a unified production run for seven distinct component types. This required precise color matching across varying substrates—from lightweight uncoated paper to dense acrylics.

The Core Engineering Challenge: Designing a secure packaging architecture. We needed to safely house delicate 80gsm offset paper alongside heavy custom acrylic dice and solid wooden pawns.

Our solution ensured zero transit damage, proper weight distribution, and zero component shifting inside a compact form factor.

• Prepress Map Folding & Scoring
  • Feature: Industrial post-folding pressing applied to the 128gsm cross-fold map.
  • Benefit: Ensures the accordion-style map lays completely flat on the table out of the box. This eliminates the “pop-up” effect common with multi-fold coated paper stocks.
• Multi-Cavity Blister Design
  • Feature: Precision thermoformed 0.5mm Black PET insert.
  • Benefit: Isolates high-density acrylic dice and wooden pawns from delicate paper booklets. This guarantees a premium unboxing experience free from freight scuffs and crushed paper components.

💡 Insider Tip from Our Production Floor

When mixing high-density components (like acrylic and wood) with lightweight paper elements in a compact box, always spec a thermoformed PET blister over standard PVC.

PET offers superior structural memory and rigidity. This prevents heavy items from dislodging during ocean freight or rough transit.

Furthermore, for cross-fold maps on 128gsm coated stock, strict relative humidity (RH) control during the scoring and folding stage is critical.

If the facility environment is too dry, the paper fibers will break along the complex accordion fold lines, even with an aqueous coating. We always apply a precision machine score before folding to ensure a crisp, crack-free edge.
